Siemens PLC Troubleshooting

  • Check CPU mode switch — set to RUN (not STOP or MRES).
  • Open TIA Portal → Online & Diagnostics → check for compile/download errors.
  • Verify 24V DC supply on L+ / M terminals — undervoltage forces STOP.
  • Check for OB121/OB122 hardware faults from missing I/O modules.
  • If fault persists, download a minimal test program to isolate logic issues.
  • Verify Ethernet cable category (Cat5e minimum) and connector crimp quality.
  • Check device names match between PLC hardware config and actual devices.
  • Ensure all PROFINET devices are on the same subnet as the PLC.
  • Restart devices in order: switch → I/O → drives → PLC.
  • Use TIA Portal topology view to identify the broken link.
  • Confirm signal type in hardware config (0–10V vs 4–20mA) matches wiring.
  • Check shield grounding — one end only, at the panel earth bar.
  • Verify scaling in PLC (FC105/Normalize) matches transducer range.
  • Measure actual signal at module terminals with a multimeter.

Siemens VFD (SINAMICS) Troubleshooting

  • Check motor cable for short circuit or ground fault.
  • Verify motor nameplate data matches VFD parameterization (P0304, P0305).
  • Reduce acceleration time (P1120) if fault occurs during ramp-up.
  • Inspect mechanical load — seized bearing or jammed conveyor increases current.
  • Measure insulation resistance of motor windings (megger test).
  • Check incoming supply voltage — must be within rated range (typically 380–480V).
  • Verify fuses and contactor on the line side.
  • Large voltage dips from other loads on the same feeder can trigger this fault.
  • Inspect DC link capacitors on older drives — may need replacement after 5–7 years.
  • Check STO (Safe Torque Off) wiring — STO active prevents motor start.
  • Verify control word from PLC via PROFINET/PROFIBUS (bits 0, 10, 11).
  • Confirm drive is in Remote mode, not Local panel control.
  • Check digital input interlocks (E-stop, door switches) in drive parameter list.

HMI & SCADA Troubleshooting

  • Verify HMI IP address and PLC IP are on the same subnet.
  • Re-download HMI project from TIA Portal after PLC IP change.
  • Check Ethernet switch port LEDs — replace cable if link is down.
  • Ping PLC from a laptop on the same network to confirm reachability.
  • Check SQL Server / WinCC logging service is running.
  • Verify alarm logging tag configuration in WinCC Tag Logging.
  • Confirm disk space on the SCADA server — full disk stops logging.
  • Check license — WinCC RT 512 supports up to 512 PowerTags.
